Pyrolysis Plant Project in Malaysia

In October 2023, a Malaysian customer purchased two sets of waste tire pyrolysis equipment.

The annual processing capacity of waste tire pyrolysis equipment in Malaysian is 2wt-8

Project Background: Addressing Malaysia’s Rubber Waste Challenge

Malaysia, being one of the world’s major rubber producers and possessing a growing automotive sector, faces a significant challenge in managing end-of-life tires (ELTs). The local government has increasingly tightened environmental regulations under the Department of Environment, cracking down on illegal dumping and open burning.

The customer, a waste management entity based in Selangor, identified a critical gap in the market. While there was an abundance of waste tires available at low or subsidized costs, the demand for industrial fuel oil in the surrounding industrial parks was rising due to fluctuating global oil prices.

The customer required a solution that could process high volumes of tires efficiently while strictly adhering to Malaysia’s “Environmental Quality (Clean Air) Regulations 2014.” Consequently, they opted to invest in two sets of 12-ton-per-day (TPD) Waste Tire Pyrolysis Equipment.

Configuring Solutions For Clients

To ensure the success of this project, our engineering team conducted a thorough analysis of the customer’s site conditions, local climate, and regulatory requirements. A standard off-the-shelf solution would not suffice; the system needed to handle the high humidity and ambient temperatures of Malaysia while maximizing oil yield.

The Core Configuration: We deployed two sets of 12TPD Batch Pyrolysis Plants, operating in a staggered shift pattern. This configuration allows for continuous output; while one reactor is cooling and discharging, the other is heating, optimizing labor utilization and energy consumption.

Technical Customizations:

  • Enhanced Condensing System: Given Malaysia’s tropical climate, standard cooling systems often struggle to condense oil gas effectively, leading to lower yields. We implemented a 3-stage tubular condensing system combined with a horizontal condenser. This increased the cooling surface area by 40%, ensuring that oil gas is cooled rapidly from 400°C to below 40°C, maximizing the conversion of gas to liquid oil.
  • Safety & Automation: The reactors were manufactured using Q345R boiler plate steel with an automated pressure release system. We installed a negative pressure device to ensure no gas leakage during operation, protecting workers and the environment.
  • Tail Gas Recycling (Syn-Gas): To reduce operational costs, the non-condensable combustible gas (C1-C4) generated during the process is desulfurized and routed back to heat the reactor. This “self-heating” mode reduces external fuel consumption by approximately 60% after the initial pre-heating phase.
  • Advanced Emission Control: To meet the strict standards, a specialized “dedusting” system was engineered. It includes a water scrubber, ceramic ring adsorption, and activated carbon spray towers. This ensures that the final flue gas is white, odorless, and free of heavy particulates, complying fully with local air quality laws.

Operational Performance

Total Daily Capacity: 24 Tons (2 sets x 12 Tons).

Annual Processing Capacity: 7,200 Tons (assuming 300 working days).

Average Oil Yield: Stabilized at 45% (higher than the standard 40% due to the enhanced cooling system).

Annual Fuel Production: ~3,240 Tons of Tire Pyrolysis Oil (TPO).

By-products: 2,160 Tons of Carbon Black (30%) and 1,080 Tons of Steel Wire (15%).

Economic Analysis (ROI Calculation)

Calculations are estimates based on average market prices in Malaysia (converted to USD for standardization).

1. Investment Costs (Monthly)

Raw Material (Waste Tires): $15/ton (collection cost/transport) x 600 tons = $9,000

Labor: 4 operators/shift x 2 shifts = $6,000

Energy (Electricity & Heating): $3,500 (Self-heating reduces this significantly).

Maintenance & Consumables: $2,000

Total Monthly OpEx: ~$20,500

2. Revenue Generation (Monthly)

Tire Oil (TPO): 270 tons x $450/ton = $121,500

Carbon Black: 180 tons x $40/ton (sold as low-grade filler) = $7,200

Steel Wire: 90 tons x $100/ton = $9,000

Total Monthly Revenue: ~$137,700

3. Net Profit & ROI

Monthly Net Profit: $137,700 – $20,500 = $117,200

Annual Net Profit: ~$1,406,400

ROI Cycle: With the initial equipment and infrastructure investment estimated at roughly $200,000 – $250,000 for two sets, the customer achieved a break-even point in under 3 months.

Conclusion

This project demonstrates the viability of waste-to-energy initiatives in Southeast Asia when paired with the right technology. By installing two sets of customized pyrolysis equipment, the Malaysian customer successfully converted an environmental liability into a highly profitable asset.

The project not only generates over $1.4 million in annual profit but also prevents over 7,000 tons of waste tires from entering Malaysian landfills annually. The success of this facility has established the customer as a regional leader in circular economy practices, with plans currently underway to expand the facility with a distillation plant to further refine the oil into diesel.
